first of all, awesome work. second of all, i'm going to try to make a poor copy of this thing so I would like to know something: How do you make sure the screws don't point out at the other side? when you screw em in they probably point out at the backside. do you cut the tips of or something? and again, awesome work.

honestly, if you can possibly make another one, just name a price!
As for the handle/cover, each side is three pieces: the two outside ones and the "wall" in the middle.
We build the blade first, then fit the handle/cover around it by sanding down the inner "wall" piece until it fit snugly. Then we marked the joint holes and put in some loose screws (tight on the handle, loose on the blade).
